This is part two of how we made the flexi-shaft auxiliary drive system in episode 20 of Project Binky. In this part, we make the brackets to hold the alternator, a pulley, an adaptor and then put it all together. There was far too much to show in the normal episode run-time, so we thought we'd make an additional series of videos going into a bit more detail of how we did it. Hope you enjoy it.

Did you ever consider 3D printing for the can do it with CAD....unfortunately the C here does not stand for cardboard it needs to be computer.😂

I love the machined spacers for the alternator. Especially the dark-iron one at 45:23. The mating surface of that one is amazing! What a wonderfully rough gripping surface. Stunning machining by the boys. That spacer surface fits the alternator housing so perfectly that the seam between the two disappears at 45:36. Well done.

If this is what they can achieve with cardboard, an old lathe and mill, and some aluminum. Imagine what they can do with 10 times the resources, a 6-axis CNC milling machine, CNC lathe. CAD software that's optimizes the design for strength and weight-saving with the program, I understand that people would say:" even if so, they still don't need any of those things." But just imagine the possibilities. (if I offend anyone I'm sorry.)

I only recently discovered this channel, and I’m totally hooked! You guys are incredible! Chain watched Binky and Escargo. This one does make me slightly nervous though... can that little bendy thing cope with the aircon clutch dropping and the instant torque slam to bring the pump up to speed? Not to mention how it’s bearings will cope with the power going through it. Also the hard coupling to the alternator looks a bit iffy when the parts heat up differentially. Will there be side thrust imposed on those bearings?

What an incredible solution! I was thinking gear drive off the flywheel ring gear, however it would have required a couple few gearsets to adjust the speed.

When you have a lot of machined hole to be tapped out, try using a large rotary hammer drill with a tap in the chuck. Give it a quick wizz and you will be done before you know it.

This is why I love British engineering 😊 We come up with some very clever and ingenious ideas to how we get over things that most people would look at n think "fuck that!" I recon a nice strong cup of English tea is a big part of it. I know this video is over a year old but I hope by now, you've invested in a proper mill and lathe. As I know it'll make life a lot easier and bigger machines are much more rigid. But I do take my hat off to yous, making parts on machines that aren't really designed for it. Lucky it's mostly ally 🙂

You guys are absolutely amazing. I am a subscriber. I have notifications turned on, but watching a milling machine for 90 percent of the video is very painful. I love watching, understanding, appreciating what you do and mostly listening to you guys talk and create. Any way to abbreviate the abhorrently dull parts? I hate fast forwarding, but like Trump said about Hillary, I just don't have the stamina. LOL.

Replacing and tensioning the front drive belt is going to be a complete whore with the engine installed. The one or two (?) inner bolts of the intermediate shaft could possibly be made "more easier" or "less utterly impossible" to get at. Just one idiot's musing, is all. Forgive me...

Looks like you assembled without any loctite or spring washers, and didn't put on an overrunning alternator pulley?! Without the one way clutch on an alternator pulley, am I right in assuming this will lead to a premature failure? Also no automagic belt tensioners anywhere? IANAME (I am not a mechanical engineer).

I highly recommend changing to a coarse, skip tooth bandsaw blade for cutting thick aluminium. So much faster, cooler cut.

A magnificent design and machining for sure. I only wonder about the flex-shaft. With the constant flexing of the wires the flex-shaft has to made from, I wonder how long that setup will last. If you think about the RPMs it has to turn to both generate electricity AND drive the adapted part, that is a serious amount of load for a flex-shaft to take and of course it will generate heat because of the continuous flexing. I like the design and the machining, but I only hope it runs for a long time. I just don't know.

The weak point is that 6PK belt, it will shred long before the flex-shaft fails and fitting a new belt is not going to be simple. These guys are smart, but as a mechanic, I get really annoyed with this sort of engineering stupidity.The alloy pulley won't last long either.
